I would buy a set of header flanges, and a pair of collectors, and a box O bends to make the headers.  http://www.stahlheaders.com/Frame%20Tubing.htm Stahl also has some kits.

I used to get stuff from "Headers by Ed" but i'm not sure he's in business anymore.  I think he was in Minneapolis.

you might find a set of like headers that can be modified?  I had a rambler american 400 with a 415 motown sbc in it with a 4 speed and i used a set of model a full lenght headers for it with but two tubes being cut and redone.. ......just have to look it over and do some measuring on it.....speedway has a section of measurments on all there headers as far as clearance goes.. good luck

18 ga is usually used on drag cars, where weight is important, and the welds are not finished with a sander.

16 ga is used on roundy round cars, and street cars where the welds will be sanded down.

You can also get 14 ga for turbo motors.

How about block huggers?  Usually these will tuck in where lots of others won't go.  I have also bought some existing headers and cut them up to make them fit.  At least that way the flanges are factory done, and the rest is relatively simple.  You can always find sbc headers being sold at swap meets cheap, even new ones.  I paid $ 50 for a brand new set in the box once.

Just a thought.
